Smartroof, a leading provider of offsite manufactured modular ‘room in roof’ systems, has faced one of its most demanding projects to date on the limestone slopes of Great Orme in North Wales. Featuring modern and traditional design features, the luxury new build home presented a unique set of engineering challenges that put Smartroof’s innovative capabilities to the test.

 

Located in one of Wales’ most prestigious addresses northwest of Llandudno, the coastal site offers breathtaking views but posed significant logistical obstacles, particularly due to limited crane access. From the outset, this constraint required careful planning and coordination to ensure the efficient delivery and installation of Smartroof’s components. Adding to this complexity, the sloped site featured varying ground levels, necessitating a versatile roofing solution that could adapt to these differences while maintaining structural integrity and aesthetic appeal.

The design by BR Architecture for developer Penrhyn Homes included several features that further complicated the roofing requirements. A cantilevered balcony, unsupported by traditional means, required an innovative approach to ensure proper support without compromising the design vision. The homeowner’s specification for a vaulted ceiling with dormers added another layer of technical intricacy, requiring Smartroof to develop custom solutions that integrated seamlessly with the overall structure.

 

To address these features, Smartroof’s design team worked closely with the project engineer from the initial stages. The team decided to use the Smartroof Eaves to Ridge system, fixed to ridge steel, which provided the flexibility needed to accommodate the site’s unique requirements. The design process involved intricate problem-solving, particularly in aligning the steel supports and roof valleys.  This was a first for Smartroof on this scale.

One of the most innovative solutions developed for this project was the introduction of eaves steel to support the cantilevered balcony. This approach ensured the balcony’s stability while maintaining the architect’s intended aesthetic. Similarly, the dormers required for the vaulted ceiling were custom-designed and manufactured with integrated steel support, showcasing Smartroof’s ability to combine form and function in their bespoke solutions.

 

Throughout the project, close collaboration between Smartroof, the developer, and site engineers was crucial. Regular meetings and site visits were conducted to verify measurements, discuss emerging challenges, and refine solutions. This ongoing communication and flexible approach to design and manufacturing allowed Smartroof to adapt to any unforeseen issues and keep this ambitious project on track.

This stunning North Wales home pushed the boundaries of our design and manufacturing capabilities. It required us to innovate at every turn, from supporting a cantilevered balcony to integrating dormers with a vaulted ceiling. The successful outcome is a testament to our team’s expertise and our commitment to delivering cutting-edge solutions, no matter how complex the challenge. All components for the project were designed by Smartroof and manufactured in its state-of-the-art production facility in Derbyshire. This offsite manufacturing process not only ensured high quality and precision but also helped mitigate the constraints posed by the coastal site’s limited access. By prefabricating as much as possible, Smartroof significantly reduced on-site construction time and improved overall safety during installation.

 

Despite the numerous challenges, Smartroof successfully delivered a high-quality, bespoke roofing solution that met all of the project’s requirements. The finished roof seamlessly integrated with the architectural vision while providing the structural integrity and functionality needed for this complex design.
